注水泵是滿足油田注水,保證地層壓力的源設(shè)備,,隨著油田開(kāi)采進(jìn)入中后期,,油田注水量也將逐年加大,注水耗電已占生產(chǎn)用電的 19% ,、注水電費(fèi)占總電費(fèi)的 16% ,,并呈逐年顯上升趨勢(shì)。在高壓注水系統(tǒng)中,,高壓電機(jī)中大馬拉小車的現(xiàn)象比較普遍,,注水泵泵壓與注水管線干壓之間存在較大的壓差,必須靠控制泵出口高壓回流閥門來(lái)保證注水管網(wǎng)的注水壓力,,這樣既造成大量的電能被白白的消耗掉,,同時(shí)又由于泵壓較高,對(duì)機(jī)泵的運(yùn)行,,管道的使用十分不利,。安裝高壓變頻調(diào)速" title="變頻調(diào)速">變頻調(diào)速裝置后,,依據(jù)注水管網(wǎng)需要的壓力進(jìn)行參數(shù)設(shè)定,,自動(dòng)調(diào)節(jié)注水量,既可節(jié)約大量的電能又能降低機(jī)泵的損耗,,對(duì)降低生產(chǎn)成本有著十分積極的意義,。
遼河新三聯(lián)注水站投運(yùn)一臺(tái)型號(hào)為 DFJ200-170AX11 的注水泵,匹配電機(jī)型號(hào)為 YB1800S2-2 的 6KV/1800KW 異步電動(dòng)機(jī),,采用直接驅(qū)動(dòng)方式控制,,離心泵流量通過(guò)控制出口閥門的開(kāi)度進(jìn)行調(diào)節(jié),造成大量節(jié)流損失 , 離心泵及電動(dòng)機(jī)運(yùn)行在低效率工作區(qū),,能源浪費(fèi)嚴(yán)重,。目前月注水流量為 183210m 3 , 夏秋季節(jié)注水量相應(yīng)降低,運(yùn)行中離心泵實(shí)際泵壓為 16.5MPa ,,注水管網(wǎng)實(shí)際運(yùn)行壓力為 12.5MPa ,,由于多泵注水實(shí)施并網(wǎng)運(yùn)行,,當(dāng)注水管網(wǎng)壓力升高到目前注水管網(wǎng)實(shí)際注水壓力以上時(shí),將造成高壓注水量減少,,無(wú)法滿足油井注水需求,,同時(shí)污水量大于注水量將造成污水外排。為此注水電機(jī)運(yùn)行時(shí)必須靠調(diào)節(jié)離心泵出口高壓回流閥門來(lái)控制注水管網(wǎng)壓力,,以維持聯(lián)網(wǎng)注水平衡,。這樣就造成泵壓與管網(wǎng)干壓平均壓差達(dá)到 4 MPa 以上,造成了大量的電能浪費(fèi),。
通過(guò)綜合調(diào)研和考慮,,我們選用了山東新風(fēng)光電子公司 JD-BP37-1800F 型號(hào)的高壓變頻器,通過(guò)應(yīng)用,,該變頻器有安全性能好,,可靠性高,設(shè)計(jì)合理,,易損件壽命長(zhǎng),,啟動(dòng)性能好,降耗效果明顯,,安裝,、維護(hù)和保養(yǎng)都比較方便。
2 ,、 高壓變頻器的原理

JD-BP37 系列高壓變頻調(diào)速系統(tǒng)的結(jié)構(gòu)見(jiàn)圖 1 ,,由移相變壓器、功率單元和控制器組成,。 6KV/1800KW 變頻器共有 24 個(gè)功率單元,,每 8 個(gè)功率單元串聯(lián)構(gòu)成一相。
2 . 1 功率單元電路

每個(gè)功率單元結(jié)構(gòu)上完全一致,,可以互換,,其電路結(jié)構(gòu)見(jiàn)圖 3.2,為基本的交-直-交單相逆變電路,,整流側(cè)為六支二極管實(shí)現(xiàn)三相全橋整流,,通過(guò)對(duì)IGBT 逆變橋進(jìn)行正弦PWM控制, 每個(gè)個(gè)功率單元完全一樣,,可以互換,,這不但調(diào)試、維修方便,,而且備份也十分經(jīng)濟(jì),,假如某一單元發(fā)生故障,該單元的輸出端能自動(dòng)短路而整機(jī)可以暫時(shí)降額工作,,直到緩慢停止運(yùn)行,。
2.2 輸入側(cè)結(jié)構(gòu)
輸入側(cè)由移相變壓器給每個(gè)單元供電,,每個(gè)功率單元都承受電機(jī)電流, 1/8的相電壓,、1/24的輸出功率,。24個(gè)單元在變壓器上都有自己獨(dú)立的三相輸入繞組。功率單元之間及變壓器二次繞組之間相互絕緣,。二次繞組采用延邊三角形接法,,目的是實(shí)現(xiàn)多重化,降低輸入電流" title="輸入電流">輸入電流的諧波成分,。24個(gè)二次繞組分成三相位組,,互差20°,構(gòu)成18脈沖整流方式,;這種多級(jí)移相疊加的整流方式可以大大改善網(wǎng)側(cè)的電流波形,,使其負(fù)載下的網(wǎng)側(cè)功率因數(shù)接近1,輸入電流諧波成分低,。實(shí)測(cè)輸入電流總諧波成分小于5%,。由于變壓器副邊繞組的獨(dú)立性,使每個(gè)功率單元的主回路相對(duì)獨(dú)立,,類似常規(guī)低壓變頻器,,便于采用現(xiàn)有的成熟技術(shù)。
2.3 控制器
控制器核心由高速 16 位單片機(jī)和工控 PC 機(jī)協(xié)同運(yùn)算來(lái)實(shí)現(xiàn),,精心設(shè)計(jì)的算法可以保證電機(jī)達(dá)到最優(yōu)的運(yùn)行性能,。工控 PC 提供友好的全中文 WINDOWS 監(jiān)控和操作界面,同時(shí)可以實(shí)現(xiàn)遠(yuǎn)程監(jiān)控和網(wǎng)絡(luò)化控制,??刂破饔糜诠耋w內(nèi)開(kāi)關(guān)信號(hào)的邏輯處理,以及與現(xiàn)場(chǎng)各種操作信號(hào)和狀態(tài)信號(hào)的協(xié)調(diào),,增強(qiáng)了系統(tǒng)的靈活性,。
控制器及各控制單元板中采用 8 位單片機(jī)等大規(guī)模集成電路和表面焊接技術(shù),系統(tǒng)具有極高的可靠性,。 此外還有一個(gè) CPU,,也是8位單片機(jī),負(fù)責(zé)管理LED顯示屏和鍵盤。
另外,,控制器與功率單元之間采用多通道光纖通訊技術(shù),低壓部分和高壓部分完全可靠隔離,,系統(tǒng)具有極高的安全性,,同時(shí)具有很好的抗電磁干擾性能,并且各個(gè)功率單元的控制電源采用一個(gè)獨(dú)立于高壓系統(tǒng)的統(tǒng)一控制器,,方便調(diào)試,、維修,、現(xiàn)場(chǎng)培訓(xùn),增強(qiáng)了系統(tǒng)的可靠性,。
2.4 控制電源
控制器有一套獨(dú)立于高壓電源的供電體系,,在不加高壓的情況下,設(shè)備各點(diǎn)的波形與加高壓情況基本相似,,給整機(jī)可靠性,、調(diào)試、培訓(xùn)帶來(lái)了很大方便,。

3,、現(xiàn)場(chǎng)情況和節(jié)能效果統(tǒng)計(jì)
針對(duì)現(xiàn)場(chǎng)存在的問(wèn)題,系統(tǒng)優(yōu)化改造主要需解決兩方面的問(wèn)題:第一,,在滿足系統(tǒng)配注水量的基礎(chǔ)上盡可能減少排量損失,;第二,在滿足注水壓力的前提下盡可能減少泵管壓差,,即減少壓力損失,。系統(tǒng)優(yōu)化擬從動(dòng)能和勢(shì)能兩方面同時(shí)入手,盡可能降低能耗,、提高系統(tǒng)效率" title="系統(tǒng)效率">系統(tǒng)效率,。
3.1 現(xiàn)場(chǎng)的系統(tǒng)構(gòu)成

系統(tǒng)閉環(huán)控制過(guò)程如下:由智能傳感器對(duì)各運(yùn)行注水泵進(jìn)行實(shí)時(shí)數(shù)據(jù)監(jiān)控和處理,即采集和傳輸注水泵,、站的運(yùn)行參數(shù),,如:泵的排量 Q 單、電機(jī)電流 I ,、泵進(jìn),、出口壓力 P 泵,注水站出口干壓 P 干,、總排量 Q 總,、平均單耗等,并將這些控制參數(shù)( Q 單,、 I ,、 P 泵, P 干,、 Q 總,、)與其期望值及泵本身的特性曲線進(jìn)行對(duì)比和優(yōu)化計(jì)算。其中,,注水站干壓和總流量是系統(tǒng)所需監(jiān)測(cè)和控制的兩個(gè)最主要參數(shù),。本系統(tǒng)中,一方面在泵出口管線上安裝一只高可靠性壓力傳感器,,將實(shí)測(cè)的壓力信號(hào)與系統(tǒng)的配注壓力(期望值)相比,,并將其差值送往過(guò)程參數(shù)調(diào)節(jié)器( PID )進(jìn)行比例和積分運(yùn)算,,最后將輸出結(jié)果送給可編程控制器( PLC );另一方面在泵入口管線上安裝一只流量計(jì),,用于監(jiān)測(cè)系統(tǒng)實(shí)際總流量,,將該值與系統(tǒng)配注量的差值再進(jìn)行一次 PID 整定,最后將輸出結(jié)果送給 PLC ,。 PLC 根據(jù)所接收的兩個(gè) PID 整定信號(hào),,利用模糊推理的方法,在滿足系統(tǒng)干壓的前提下,,系統(tǒng)及時(shí)自動(dòng)調(diào)整高壓變頻器的輸出頻率從而控制變頻泵的轉(zhuǎn)速,。由離心泵原理知,泵轉(zhuǎn)速的變化可引起相應(yīng)的排量變化,,通過(guò)頻率的變化以達(dá)到期望的排量值,。通過(guò)上述閉環(huán)控制,使系統(tǒng)的實(shí)際壓力和排量與系統(tǒng)的配注壓力和配注量相接近,。系統(tǒng)設(shè)計(jì)為閉環(huán)控制系統(tǒng),,流量和壓力為系統(tǒng)的兩個(gè)主要參數(shù),將系統(tǒng)實(shí)測(cè)的流量和壓力信號(hào)與地質(zhì)要求的流量和壓力(期望值)進(jìn)行雙 PID 調(diào)節(jié),;通過(guò)模糊推理的方法自動(dòng)尋優(yōu)控制,,根據(jù)推理結(jié)果,系統(tǒng)及時(shí)自動(dòng)調(diào)整高壓變頻器的輸出,,并自動(dòng)計(jì)算出變頻器的最佳運(yùn)行頻率,。
3.2 節(jié)電效果分析
3.2.1 由功率和轉(zhuǎn)速的立方成比例:

可知,,泵的功率變化與轉(zhuǎn)速的三次方成正比,也就是說(shuō),,當(dāng)泵的轉(zhuǎn)速下降 1 個(gè)單位,,則泵的功率將以該單位的三次方的關(guān)系下降。而變頻調(diào)速正式通過(guò)變頻器改變電源的頻率來(lái)控制泵的轉(zhuǎn)速,,這充分說(shuō)明變頻調(diào)速是節(jié)能的最好方法,。
3.2.2 系統(tǒng)效率提高,單耗降低
系統(tǒng)通過(guò)高壓變頻裝置改造后,,使各泵在高效區(qū)運(yùn)行的前提下滿足系統(tǒng)的注水量,,有效提高了系統(tǒng)效率,降低系統(tǒng)單耗,。據(jù)分析計(jì)算,,系統(tǒng)改造后可實(shí)現(xiàn) 注水單耗平均降低 0.2~0.4kW/h ,取平均值 0.3kW/h ,, 每天 注水量平均為 4100 m 3 /d ,, ,每度電以 0.5 元計(jì),,則一年可以節(jié)約電費(fèi)為:

3.2.3 調(diào)整多余水量,,節(jié)約電能
每天平均注水量為 4100 m 3 /d , 由于要求的 注水量的波動(dòng)較大(有時(shí)需要注 2600 m 3 /d ,,有時(shí)又需要注 5500 m 3 /d )且變化頻繁(一周或幾天一變),。對(duì)該站實(shí)施高壓變頻改造,可根據(jù)站外要求的水量靈活調(diào)整站內(nèi)泵的運(yùn)行,,使之在滿足系統(tǒng)壓力要求的前提下盡可能與要求的注水量一致,,重大程度減少電能和水源的浪費(fèi)。
當(dāng)要求注 3600 m 3 /d 水時(shí),,泵的能力大于要求的水量,,將多注 1500m 3 /d ;當(dāng)要求注 5500 m 3 /d 時(shí),,開(kāi) 1 臺(tái)泵水量不夠,,開(kāi) 2 臺(tái)泵將多注 2220 m 3 /d 水,都將造成水源和電能的浪費(fèi),。根據(jù)以上數(shù)據(jù)及站內(nèi)運(yùn)行情況推算,,為滿足配注量,每天平均多注水 1600 m 3 /d ,, 系統(tǒng)單耗為 7.1 kW/h ,,按每度電電費(fèi)為 0.5 元計(jì),改造前每年約有 150 天水量處于不匹配狀態(tài),,則通過(guò)高壓變頻調(diào)節(jié)后年節(jié)電費(fèi)為:
1600 ′ 150 ′ 7.1 ′ 0.5=85.2 萬(wàn)元(人民幣)
3.3 實(shí)際節(jié)電效果
該變頻器于 2004年8月在新三聯(lián)2#注水電機(jī)安裝正式運(yùn)行,,使用變頻器前后的耗電情況統(tǒng)計(jì)見(jiàn)下表:

由表 1,表2可以看出,,2#注水泵電機(jī)安裝變頻器前后的注水單耗從6.79下降到5.38,,不考慮其它方面的影響:
節(jié)電率=(安裝前耗電-安裝后耗電)/安裝前耗電*100﹪
=(1244246-698215)/1244246*100﹪
=43.88﹪
考慮到注水量各方面條件的影響,實(shí)際的節(jié)電率與計(jì)算值有所不同,,但根據(jù)現(xiàn)場(chǎng)的運(yùn)行情況來(lái)看,,不會(huì)有太大的出入,總體的節(jié)電效果不會(huì)改變的,。
4 結(jié)束語(yǔ)
綜上所書,,JD-BP37序列高壓變頻器運(yùn)行平穩(wěn),性能可靠,,簡(jiǎn)便實(shí)用,,節(jié)電效果明顯,改善了工作人員的工作環(huán)境,啟動(dòng)無(wú)沖擊電流,,大大降低了維修費(fèi)用提高了機(jī)組的使用壽命,,安裝使用后明顯帶來(lái)了比較顯著的經(jīng)濟(jì)效益,使用表明,,JD-BP37系列高壓變頻器具有巨大的推廣應(yīng)用價(jià)值,。
